Project Background

An automotive parts plant carried out an energy monitoring retrofit on an existing production line. The line's master controller is a Siemens S7-1500 series PLC, with PROFINET as the control network; multi-function power meters needed to be added at 21 stations to collect current, voltage, power and energy data from each machine.

Challenges

  • The power meters on site generally provide only Modbus RTU (RS485) interfaces and cannot be connected to PROFINET directly
  • Replacing them all with PROFINET-interface meters would sharply increase the cost
  • The retrofit must not affect normal production, and capacity must be reserved for adding meters later
  • More Slaves Than the Original Gateway Could Handle

    This project required tapping power at 21 stations for energy analysis. The gateway model the customer initially selected from another brand supports at most 16 slaves per unit, so 21 stations would have meant running two gateways in parallel and doubling cabinet space, wiring effort and procurement cost.

    With the GS1B-PNS-MR03, a single gateway can connect 32 devices and be supports up to 96 Modbus command entries (read/write mappings), so the meters of all 21 stations are connected to one gateway and cascading is no longer needed.

Solution

The GS1B-PNS-MR03 is used: on the PROFINET side the gateway connects to the S7-1500 master as a standard slave, and on the serial side it acts as a Modbus RTU master with the 21 power meters connected on one RS485 bus.

  • Data organization: a mapping is created point by point according to the meter register tables; once configuration is complete, the PLC can read the power data of each meter at fixed addresses
  • Wiring and parameters: shielded twisted-pair in a daisy chain, with the serial port configured as 9600, 8N1
  • Maximum mapping capacity of 128 slots / 1440 bytes, reserving room for additional meters later (a single unit already covers the 21 stations)

Results

  • Operators can view the operating power and cumulative energy consumption of the equipment at each station in real time on the HMI screens
  • By comparing historical data, several points of abnormal energy consumption were identified, providing helping target energy-saving measures
  • The retrofit was completed within the scheduled maintenance window, with no impact on normal production
